When the onboard pedal is in the maximum position, the parameter value isn't 100% (rather 97%). Pedal calibration should be ok because the parameter becomes 100% when I press my foot a little bit on the pedal. But when I take my foot away it's 97% again.
Recalibrate. That's the point of calibration.

I did this a few times. As I said I get 100% when I press my foot a little bit on the pedal but when I take my foot away (I don't change the pedals position), it's less than 100%.
It could be a dirty sensor within the unit. A few people have (carefully) opened and cleaned their sensor but be aware that it is almost certainly a warranty-buster. Details are here http://line6.com/support/message/350381#350381
Failing that, I guess you could simply not press down the toe too hard when you calibrate the sensor!
Finally, if your expression pedal is a bit loose then you can adjust the tension using an allen key to adjust the securing bolt on the pedal.
Yeah it just sounds like you are not really doing the calibration right. The point of calibration is to use the pedal as you would be in a real situation. So, the 100% point should be set comfortably, which will be where you say it goes to 97% (which is really your natural 100%), not pushing it down as hard as possible, that defeats the point.
